    Todd Burris, materials manager for Dana, put into context just how much raw steel the plant will be using. Each frame weighs 450 pounds; per day this equates to 645,000 pounds of steel. With 235 working days a year, the total net weight for the production of frames monthly will be just more than 12 million pounds of raw materials or 151.65 million pounds per year.

    The steel is processed in Burns Harbor, Ind., and purchased from the International Steel Co., Burris said.

    Dana has subcontracted the stamping of 118 smaller part numbers with Acemco Automotive of Spring Lake, Mich., which also gets its steel from ISG. Stamping is comparable to cutting the steel with a cookie cutter, Burris said.

    Aside from steel, Dana will be using other components shipped in from various places. The list includes a variety of nuts and bolts, weld wire spools, suspension bushings and a variety of jounce bumpers designed to protect the frame from contact with the suspension and axle in rough driving conditions. Tow hooks also are added for 4X4 frames.

    All State Fastener Corp., with headquarters in Detroit, Mich., established a local warehouse to serve the Longview Dana facility, Burris said.

    "In this partnership, All State representatives actually manage the flow and inventory level of all fasteners in the plant right to point of use," he said. "This method frees Dana people from having to manage fastener handling."

    More than 170 robots are used in the entire plant, mostly for welding precision, Burris said. But eight are used with fix-mounted cameras. These robotic mounted cameras swing into position in an instant and begin to measure key characteristics of the frame. Measurements are taken, in the hundredths of millimeters, to make certain that frame is being assembled to specification.

    "The Dana manufacturing engineers tell me that the cameras mounted on the end of a robotic is an industry first," Burris said.
